odds are its the wires themselves feeding the starter motor that are getting too hot and causing volt drop which will stop the solenoid from working, hence why you need to whack it.

sounds like a gutsy econovan! My window tinter years ago had an ecotec in his hiace, biggest issue was he said the vans had super hi diff ratios so economy sucked..
